Leaky Ducts Are Costing You More Than You Think in the Valley

Duct leaks waste 20 to 30 percent of your cooling, and in 130 degree South Texas attics the loss is worse than the number suggests. Here is how to find and fix it.

Ductwork is the part of the system nobody sees, nobody thinks about, and nobody budgets for. It is also where a large share of Rio Grande Valley cooling problems actually live.

Consider what a duct leak really means here. Your attic in July is above 130 degrees. Your supply ducts are carrying 58 degree air through that space. A hole in a supply duct dumps that cooled air into an oven. A hole in a return duct pulls 130 degree air into your system, which then has to cool it before it can cool your house.

Both losses happen at once, and they compound.

The numbers

Typical residential duct systems lose 20 to 30 percent of the air moving through them. That figure is widely cited and it matches what we find.

A five ton system losing 25 percent of its air is delivering something closer to 3.75 tons into the house, while you pay to run five tons. And that understates it, because the return side leak is not just a loss, it is an added load.

The practical translation: a meaningful share of your summer electric bill may be cooling your attic.

How to tell whether you have a problem

You cannot see most of it, but the symptoms are consistent.

Rooms that never cool properly. Especially rooms farthest from the air handler. A branch that has separated from its takeoff simply stops delivering air, and the room stops getting cool.

Dust that reappears within a day or two of cleaning. This is the return side signature. A leaking return pulls attic air loaded with dust and insulation fibers into the system and distributes it through every room.

High bills relative to the equipment's age. A five year old system with high bills usually has a distribution problem, not an equipment problem.

A system that runs almost continuously in summer. It cannot satisfy the thermostat because a chunk of its output never arrives.

Whistling or roaring at vents or the return grille. High air velocity from high static pressure.

Rooms that get much hotter when the door is closed. Related problem: no return path, so the room pressurizes and stops accepting supply air.

Black streaking around supply registers. Air being pulled around the register boot rather than through it.

What we actually find in Valley attics

Failed tape at joints. Cloth duct tape dries out and releases within a few years at attic temperatures. Nearly every older home we inspect has joints where tape applied years ago is now hanging loose. This is why the trade moved to mastic.

Disconnected takeoffs. A branch that has separated from the plenum pours cooled air into the attic. The affected room gets nothing, and the homeowner usually blames the equipment.

Crushed and kinked flex duct. Flex laid across a joist, kinked around a corner, or compressed by stored boxes loses a large fraction of its airflow. This is the single most common cause of one hot room.

Torn or missing insulation. Duct insulation that has been compressed, torn, or fallen away lets attic heat straight into the airstream. In a 140 degree attic that transfer is fast.

Undersized returns. Endemic in older Valley housing across central McAllen, Pharr, Harlingen, and Donna. Cooling capacity was increased over the decades, and the return path never was. The result is permanently high static pressure.

Panned joist returns. Older construction sometimes used the framing cavity itself as return ductwork. These leak substantially and pull air from wall cavities and the attic.

Static pressure: the measurement that tells you

If you take one thing from this article, make it this.

Static pressure is the resistance the blower is working against, measured across the air handler. Manufacturers specify a maximum, commonly around 0.5 inches of water column for residential equipment.

Measuring it takes a technician a few minutes with a manometer. The reading tells you whether your duct system can actually move the air your equipment needs.

High static pressure explains a surprising number of complaints that get blamed on equipment: rooms that will not cool, frozen coils, noisy vents, premature blower failures, and high bills.

You only need to establish this once. If your ducts are fine, you know and you can stop wondering. If they are not, you know where your money should go.

How proper sealing is done

Mastic, not tape. Mastic is a thick sealant brushed onto joints, seams, takeoffs, and boot connections, sometimes with mesh reinforcement over larger gaps. It stays flexible and it does not release in attic heat.

Foil backed tape rated for duct sealing is acceptable in some applications. Cloth duct tape is not, despite the name.

Every connection point. Plenum connections, branch takeoffs, joints in the run, and where the duct meets the register boot. Boot connections are frequently the worst leaks and the most often skipped, because they require working at the ceiling rather than in the attic.

Return side first, if you have to prioritize. Return leaks bring in dust and heat, so fixing them improves both air quality and efficiency.

Insulation repaired. Sealing a leak in an uninsulated duct still leaves heat transferring through the duct wall.

Verified afterward. Static pressure measured again, and room by room airflow rechecked, so the improvement is demonstrated rather than claimed.

Sealing, repair, or replacement?

Sealing is right when the duct system is fundamentally sound: correctly sized, well routed, adequately insulated, but leaking at connections. This covers most homes.

Partial repair is right when some runs are crushed, disconnected, or badly deteriorated, but the overall design is fine. Replace the bad runs, seal the rest.

Redesign or replacement is right when the system is genuinely undersized, badly routed with excessive length and turns, or when the return is inadequate for the equipment. Sealing a system that was never going to work does not make it work.

A good contractor will tell you which category you are in and show you the measurement behind that judgment.

Do this before buying a new system

If you are getting replacement quotes, ask every contractor whether they inspected your ductwork and measured static pressure.

A new system connected to leaking, undersized ducts cannot deliver its rated performance. You will have bought efficiency that never reaches your rooms.

Any contractor who quotes equipment without looking at the distribution system is skipping the step that determines whether you get what you paid for. That question alone tells you a lot about who you are dealing with.

What you can check yourself

You will not do a full assessment without instruments, but these help:

Walk the attic on a cool morning, carefully, stepping only on joists. Look for obviously disconnected runs, crushed flex, and torn insulation. Take pictures.

Go room to room with the system running and confirm air is actually coming out of every register. Note any that feel weak.

Feel around register boots at the ceiling. Air leaking around the boot rather than out of the register is a leak at that connection.

Check whether closed doors change things. If a bedroom gets much hotter with the door closed, it lacks a return path, which is a related and fixable problem.
